hey guys... nice conversion btw. My bike will be done soon. I'm converting my 02 with full race body of an 03+. As soon as I get it back from the shop, i'll post pixs. It's not easy to convert the bike, but all I paid for is just the race fairings from AK Composite, and my buddy is installing it in his shop. I use the existing sub-frame, but they have to cut a big chunk of the subframe and re-welding it together. So that they dont have to mess with the bolts that bolted into the main frame. The seat, I use the existing seat as well, so that the curve on the front of the seat will still match the gas tank. I'm using a piaa rectangle fog light that will go in the middle of the front fairing, by the grill, and using LED'S light on the rear, so that I can ride it on the street. Ok.. that's my story =)

Hey Jake , Great project. But im lloking for a couple of peices of bodywork for the silver and black set that you have. I went down and cant find any relacments in the states. Id even buy yours if you want to sell it..

different angles...NP...

As far as it goes ,all I have to spare is the tail section...$you want?

My father lives in Tampa so transactions could be no problem....and if you want new...I work at a Kawasaki Shop and can get you pieces..new...but$$$...

here's astep by step:

1. get a 636 03-04 subframe, and aluminum plate stock 6"x 6"x 1/8"

2. cut the tabs off at an angle,top rails angled out,bottom angled out,leaving enough length to work with (refer to pics). There is no real right length for this, but make BOTH sides the same.

3. cut the tab pieces the required amount to correct for the angle offset and seat placement(extra 1/4") and discard.

4.cut the aluminum plate to get the correct offset and placement to ease welding time. these plates are cut up like butter with a hacksaw.

5.clean the ends to be welded with sandpaper or wire brush grinder, to quicken welding time once again.

6. take to a good welder that understand what you are doing.

7. grind off imperfections from welding, prepp and paint to your desire.

8. re-install


Piece of cake!





circled in blue are the cut tabs. correct angles and cleaned and ready for welding.
circled in green is the cut fabed aluminum plates for the offset.
circled in red is the leftover rail pieces.



this is a top finished tab rail. the yellow shows what I mean by offset and how the plates come into effect.





the top rail needed an extra supprt plate. this being a project and not sure about stress points and all this was a good time to add.







this pics shows the direction of the cuts relating to offset.....the top had to come out.....(15/16" for mine) and the bottom had to come in .....(9/16" for mine).
the top rail actually went beyond the piece it was to be welded to , so the extra top plate was needed.


Hope this answers the rest of your questions......anyone wanting to try this , I will help best I can.

Pre "03 was more comfortable IMO, but the '03/'04 was a meaner look!

In defence for the welder...I specifically said nothing fancy, extra strength and it don't have to be purdy......lol

The angle is the same for the tail section so hopefully nut crushing won't be too bad, as compared to before.....it does look a bit taller but is probably due to the thinner tail.......once the new custom seat skin comes in I will be painting to match, and finally have this done.....sorta!?
