switched from configuration in post #2 to a no air box and a single K&N filter as in Vex's post... http://www.kawiforums.com/showthread.php?t=115443 plus the installation of a factory Pro jetting kit.

Initial settings of 112 mains, clip in the 3rd position, and mixture settings of 2 3/4 turns out from bottom revealed a bike that pulls harder than my previous setup and carburetes a bit cleaner throughout the entire rev range. Not mind blowing, warp drive, eye blurring acceleration, but definitely more power than the stock air box and washers under stock needles setup. It's getting closer to where I want to be. :D

I do feel the mains might be a bit rich and the mids might need a bit of tweaking. Carbs were resynced, but it was not that different from when I set it when doing the washers under the needles.

I've played with the mixture screws from my initial 2 3/4 due to the low end feeling boggy. I richened it out to 3 turns out and it did seem to improve a slight hesitation a had when I would blip the throttle after the bike was fully warmed up. Bike ran well at sea level, but a bit lethargic on the bottom end.

Readjusted the mixture using the "screw in the mixture screw until the idle drops, then back it off until the idle returned to normal" method. With that method, I found the bike had a slight surge while cruising in 5th or 6th with the throttle barely cracked, which said to me the idle circuit was a bit lean.

I last backed the mixture screw out 1/4 of a turn from my last setting and the bike seems perfect as far as the idle circuit is concerned. Warm up is quick at both sea level and 3800 ft and the bike does not surge at low throttle cruising settings. At this time, I have no idea where the mixture screws are set, only that the bike pulls nicely at lower rpms and runs cleanly without any bogging or surging. I will report back when I have the chance to pull the carbs at a future date. All I know for now is that it runs good when the mixture screws are set up in this manner.

What did I gain from going to my new configuration? More top end power, smoother power delivery throughout the entire powerband and cleaner carburetion when twisting the throttle at any throttle setting position.

What did I lose? I feel the midrange power "hump" from removing the air box is gone, so the bike does not "feel" as responsive in the 5-8k range. This is not to be confused with less power, as there is definitely more power in that range than w/ the air box... it's just that the oomph at that range is absent replaced by a smooth roll on in power.

Future plans calls for leaning out the mains to 110, playing with the clip positions in both richer and leaner steps and further fine tuning of the mixture screws.

As a base setting, the recommendations made by Vex (thank you, Vex!!) are great and pretty close to get the bike running well with the air box delete and separate air cleaner installed. My attempts will be to zero in on making the bike respond crisper and more aggressively throughout the entire range for my daily commute. :)

(the gray ones make your bike go faster than the older green ones do :p) mounted on top of some 2" PVC pipe to give it a more "snorty" sound and to attempt at giving some resonance back that the airbox removal lost. http://en.wikipedia.org/wiki/Helmholtz_resonance

MISCELLANEOUS INFORMATION ABOUT YOUR BIKE’S JETTING SETUP: The airbox sucked, it had to go. I didn't want to install a jet kit as everyone else, I went the old school method and got a few different jet sizes. I pretty much think I got it right the first time with the 112's, it might be a little lean, but for now the plugs come out nice and clean!

I also drilled 0.9mm holes in the bottom of each carb slide to *slightly* improve throttle response.

What did I gain?
Noise! :)

What did I lose?

Edit (11/03/08): When it started cooling down and drying out here in FL with our long-lasting super high pressure systems which makes riding sooooooooooooo beautiful this time of year.... the bike began to hesitate and have difficulty accellerating in the mid-RPM range when running at or very near full throttle. I had a feeling this would happen. I pulled the plugs and they were whitish with pink spots. Strange, but clearly too lean. The local dealer told me there was no jets bigger than 110 for this bike (even though I proved him wrong with by providing him a part number the 112s mentioned above.) So I dug out my dentist drill bits and began to widen the jets. Each time I made the jets a little bigger, the hesitation lessened. Finally when I hit what would be the equivalent of a 117, the hesitation went away completely! I thought I should try to go one size bigger to a 120, and the bike ran about the same. I'd rather have it run a little too rich than borderline on the lean side. Its always been my opinion to get the bike set right for the jetting, then go one size bigger to prevent any borderline leaning issues and frying the exhaust valves and any risk of detonation.

This thing runs better than ever now! WOO!

MISCELLANEOUS INFORMATION ABOUT YOUR BIKE’S JETTING SETUP: I've got about 6" of the stock header pipe cut off so the M4 mounts low like the HR-1. Also, I did try this setup with the 110's and after checking the plugs felt they were too lean. Finished off this mod by card syncing since the factory needles are different tapers.

Went one step leaner on the main from a 112 to a 110. Bike pulled a bit better all the way to redline.

When I did that, the midrange was anemic and the bike showed signs of being lean at idle, (long warm up and had to use choke a lot to get the bike warm) so I moved the clip from the 3rd position to the 4th. Midrange improved greatly and warmup barely needs choke at cold startup.

Had to redo the mixture crews settings. I've found the best way to set it is to the turn it in till the idle starts dropping then turn it back out about 1/8 to 1/4 turn. I fine tune the exact mixture screw position by blipping the throttle when the bike is fully warm and watch how the tach needle settles down to the set idle speed. If it hangs above the idle speed, then comes down, the bike is a bit lean and I turn the mixture screw out (CCW) about 1/8 of a turn on both carbs. If you blip the throttle and the idle falls below the set idle speed and then comes back up, the mixture is rich and you need to turn the mixture screw CW about 1/8 turn. Repeat until you get it so when you blip the throttle, the idle settles back to your preset idle speed. I use 1500RPM as my idle speed only because it is easy to read precisely on the tach face.

Bike now idles fine, rips through the midrange and pulls all the way to redline with no problems. It may not be perfect,yet, but it is better than my previous setup. Will live with this for awhile to see if it has any shortcomings. I have not heard any pinging from the smaller 110 main.

MISCELLANEOUS INFORMATION ABOUT YOUR BIKE’S JETTING SETUP: So I got it back today after having it jetted on a Factory Pro 4 Gas EGA
Low Inertia EC997 dynamometer. I was there the whole time it was getting worked on and this was the best set up for my bike. It only took a couple of hrs as I had my bike torn down when I took it there. I have to go back and get the print out. I was to excited to get it home and ride it. It is just shy of 32hp and it freakin screams now. He said if I wanted to make it any faster he recommended I get race carbs which he could order and do some cam work, which he would also do. Might think about the carbs. Anyways im done with my bike for now so will update but dont expect anything soon except the dyno sheet. :D:D:D

WTF are you kidding me? Is this really a 250? I haven't had time to install the jet kit due to work. Been driving with the area p for some about a month. Had the dyno jet installed. I CANT BELIEVE THE DIFFERENCE IN THIS BIKE!!! Holy smokes this bike is a blast to drive now. Mid range, throttle response, taking off from a stop improved dramatically. I don't need to wind its neck. The bike feels so much safer. I beg you 250 owners to get a full exhaust, and jet kit. Save your money for it because you have no idea what you are missing!!!

One word... AWESOME! A buddy of mine installed it for me, sticking to the recommended Dynojet settings (as listed above). While it may not be perfect, it's definitely a setting where you can't go wrong. Before the jet-kit install, the bike was LEEEEEAN. It barely wanted to climb above 4k RPM. Now??? The bike is like a whole new animal! Granted at the end of the day it's still just a 250, but it still makes it a much more FUN bike to ride... plus gives you that extra kick while riding on the freeway. If you install an exhaust (slip-on or full system), definitely pick this up & get it installed. Worth every penny.

kleen air removed . had the needle at 4th position was soo lean it burned the plugsand would die at high speeds if you let off the throttle. new plugs removed kleen air still too lean felt bogged down at high speeds. adjusted needle to 5th position ... omg.

side note i am 235lbs bike preforms great with me and my wife on back

Then again, after moving down in size from a 426 dirtbike to a 250 Steet, I miss the power. Watching the larger bikes fly by me when I am cruzin at My top speed of 100, makes me want more. After I get through this season of seat time and learn street etiqate, I am moving up to the liter bike. Still learning and still loving the twisties on this thing though...

Jetting is a bit rich and will be removing the two washers soon.

Made a huge diference! I was expecting good but this exceeds my expectations. The powerband is much smoother now and definitly is more responsive and actually thew me back a bit the first time I took off, I adjusted the idle screws starting at 2 1/2 and goin up a 1/4 turn at a time. each time I would take it for a quick ride and it kept getting better and better. I believe I stopped at 3 1/2 cause it felt good and I didnt want to kill my gas mileage. Oh n it also nearly completly eliminated all the popping from when I installed the exhaust. (I rode around for about two weeks without the jet kit installed)

Originally i had the screws 3 turns out like dynojet suggested, the bike ran smoother and used to scream above 10k, whereas before it used to stop there. Trouble was it used to bog down on take off like it was surging with too much fuel. the screws were then set at 2 and half, little bit better but still not great. Now set unequal at 1 and 3 quarter and 2 and half, and the carbs sync it runs beautiful. Definately smoother through the entire rev range, i'm yet to notice any flat spots. I used an infrared thermometer to check exhaust temps. that why their unequal.
Should note the AUS bikes have a 43 rear sprocket, their not as revvy and may need lower mixture screw settings than the yank bikes. for anybody referencing this set up.

The bike feels boggy from a stop, but once the rpms are up a bit it takes off and flys, i will play around with the mixture screws a bit, but will most likely end up taking either 1 or both of the washers out from under the clips.

Also should note that i did the kleen air removal, intake, exhaust, and jet kit install all at once and I am about due for my 500 mile check up so we will see how it runs after getting the carbs resynced.
